Shipping Zones: How Carriers Price by ZIP Code

USPS, UPS, and FedEx calculate shipping costs based on origin-destination ZIP code zones. Here's how zones work.

## What Are Shipping Zones?

A shipping zone is a geographic region used by carriers to calculate delivery costs. The farther a package travels (measured by zone, not miles), the more it costs.

All major US carriers use ZIP-code-based zone systems.

## How Zones Are Calculated

Zones are determined by the distance between the origin ZIP code's NDC (Network Distribution Center) and the destination ZIP:

| Zone | Approximate Distance |
|------|---------------------|
| 1-2 | Local (0-150 miles) |
| 3 | 150-300 miles |
| 4 | 300-600 miles |
| 5 | 600-1,000 miles |
| 6 | 1,000-1,400 miles |
| 7 | 1,400-1,800 miles |
| 8 | 1,800+ miles |
| 9 | Extended (Alaska, Hawaii, territories) |

## Carrier Differences

| Feature | USPS | UPS | FedEx |
|---------|------|-----|-------|
| Zone range | 1-9 | 2-8+ | 2-8+ |
| Base pricing | Published rates | Negotiable | Negotiable |
| Dimensional weight | Yes (Priority) | Yes | Yes |
| Residential surcharge | No | Yes ($4-6) | Yes ($4-6) |
| Zone chart source | USPS.com | UPS.com | FedEx.com |

## Impact on E-Commerce

For online retailers, shipping zones directly impact:

- **Fulfillment center placement** — Locating warehouses centrally minimizes average zone
- **Free shipping thresholds** — Higher thresholds for distant zones
- **Delivery speed** — Lower zones generally mean faster delivery
- **Returns cost** — Return shipping follows the same zone pricing

## Multi-Warehouse Strategy

Large retailers operate multiple fulfillment centers to reduce zone costs. Amazon, for example, has 110+ fulfillment centers positioned so that most US ZIP codes are in zone 2-4 from at least one warehouse.

A two-warehouse strategy (East Coast + West Coast) reduces the average zone from ~5 to ~3, cutting per-package shipping costs by approximately 25-35%.
